Extra long XPS Styrofoam cutters in a spiral up cut are the flat-bottom workhorses of foam cutting — built to profile, slot and cut shapes out of thick foam fast. The extended reach lets you cut clean through XPS and EPS blocks and thick insulation board in a single setup, and the flat (square) end clears bulk material and leaves a flat floor, making it ideal for roughing out 3D carvings, cutting parts to outline, and slotting deep into foam blanks.

These are made from HSS (high speed steel) rather than carbide, which is the right call for soft foam. HSS takes and holds a very keen edge to shear foam cleanly instead of tearing or crumbling it, and because it’s far tougher and less brittle than carbide, it handles the leverage of an extra-long reach without the snapping risk a long, thin carbide bit carries. The spiral up-cut geometry pulls foam shavings and beads up and out of the cut, so even deep slots and profile passes stay clear and don’t pack.

Suitable for

  • XPS (extruded) and EPS (expanded) polystyrene foam, and Styrofoam board
  • Polyurethane modelling / tooling foam and other soft carving foams
  • Profiling, slotting, cutting out and roughing — signage and letters, props and cosplay, terrain and models, moulds and plugs, insulation

Not ideal for

  • Hard materials — timber, MDF, plastics and metals; HSS and this foam-tuned geometry will dull and overheat in anything harder
  • Plastics prone to melting — the heat generated will gum acrylic and similar; use a dedicated plastics bit instead
  • Smooth 3D contours — a flat end leaves steps and facets on curved surfaces; use a ball nose cutter for sculpted finishing passes

Adam’s Tips

This flat-end cutter is your roughing and cut-out tool — pair it with a ball nose bit for the best of both: hog out the bulk and cut your outlines with this, then swap to a ball nose for the smooth finishing pass on any 3D surfaces. For flat parts and letters, this bit alone will do the whole job.

Foam carves quickly, so push high feed rates — but keep RPM moderate. Too much speed or dwell builds heat, and XPS/EPS will melt and gum rather than cut, so aim for clean shavings, not powder or melt. With an extra-long bit, respect the reach: ease off heavy sideways load, use the shortest length that still reaches the bottom of the cut, and keep RPM sensible to avoid chatter or whip — especially on the thinner, longer sizes.

Two practical notes for foam: hold-down and dust. Foam is extremely light, so pin, tape or vacuum it down firmly so it can’t lift or shift mid-cut. And foam cutting throws off a huge amount of static-clinging dust and beads — run good dust extraction (a dust shoe helps) and expect some clean-up.
